A port isn't a giant hole that gets tighter as it gets smaller, it's a column of air that resonates in sympathy with the cone around tuning. It acts like another woofer in phase.
I was not implying that a piston and port operate in a identical manner. I was just using it as a reference for op in a was saying there needs to be pressure in the box. @buick66 that looks really good. We've linked enough build logs so you can see what insides want to look like. Rigid, airtight, smooth is optional if you're just playing music, but foam is too soft, good to sculpt up a shape to lay some glass over, adequate to seal off between the box and the vehicle.Lol....i noticed the major lag on my phone as well.....ok hispls I wasn't sure about the foam. And i do plan on shaving the excess off tomorrow. It bugs me way to much to leave it like that ....and i knew i would get some good responses from the roofing tape lol...i was actually anxious to read them. Yes slo_ride your right! Better than nothing lmao. And because i cant afford deadner because that shi t is expensive! And i figured what the hell i might as well try it lol. And on a side note about the cherokee... I used to have a 96 jeep grand cherokee with the inline 6, pearl white with 15" American racing rims on 31's, the interior was emaculant. Well worth the money, it was one of the most dependable vehicles I've owned. I had three 15" kicker comps in a prefab sealed box on a Kenwood 2000 watt class d amp, redtop under the hood, one 0 gauge power wire, and a 3 foot piece for the ground wire. An alpine 9886, and some alpine 6.5's on some 300 watt amp i think. Oh and stock alternator. It was pretty fuc king loud! I remember i would have to turn it down halfway through mims move it because i couldn't breathe or see anything in front of me. Never got it metered though because no shops around here had a mic besides this one in kansas city and they wouldn't let you meter unless you had something they thought was worthy enough for the meter...anyways just wanted to share that lol.

For your goals rounding corners won't do much more than sealing and reinforcing... both good ideas though. If your calculations on volume were correct you can spare to lose some volume too unless your subs are super stiff. Look at the video of the black Jeep I posted, having a big port is not the problem. Worst case scenario "too big" port just results in one note wonder that will at least be crazy loud at peak. I've also posted a couple pics of how to quickly change port size. Ditto with "too big" box can easily be shrunk. Both are fast and easy to make smaller on the fly but nearly impossible to make larger.
