Moe Lester or someone else that builds boxes would be good to talk with.

I built my own out of acrylic, but I had major clearance issues to deal with...

 
i used adapters to mount xxx mids in the factory locations, no rattling at all.

i recommended a 6x8 to 6.5 adapter for my brother's 240sx and he hasn't complained yet

sounds good. maybe ill just do that. they are pretty cheap.

Yes. Only thing is the leads will be encased in resin. Keep in mind that this is an assumption.

I agree with every one above. OFC is much better. Copper is a much better conductor than aluminum.
