Because of the odd and limited space under the seat in my truck, I'm considering building a box around 1.0 cb ft and extending a pvc port along the length of the seat. My first question is what differences are there between a longer bigger diameter vs a shorter smaller diameter? My second question is, has anyone built an enclosure with an aeroport extending 20+" externally and will it need some kind of bracing (i.e. fiberglassed)

bigger may normally be better but as long as it's not to small it's fine, i didn't see sub or port size 12" needs at least 3" each (4 better) if possible but the sell dual 12 boxes with 1- 4" port, so under seat u gotta do what ya gotta do i guess., port sticking out is fine..

You could try to make the port longer, but there might be other reasons with the box won't extend lower, or even the sub. You'd have to reverse...

While that program is pretty neat, it assumes you know the values. I was just recapping the numbers you provided. RS recommends the following...
