How much port?

Currently restricted to 1.5 cubes per 12-in subwoofer. That is after sub displacement. Using 4-in flared ports. The port is flared at each end. Currently estimated to have 15 to 16 in in of port length and seems to be happy in the 27 to 32 HZ range as the subwoofers have very minimal movement with tons of audible output at those frequencies.
 
6-12in2^ft3 is the rule for rounds or Aeros. Everything depends on power applied and velocities. A larger flare always helps but there is a certain point inherent with a set in2 of port where boundary velocities and core velocities just combine to cause output compression.
I'd model those CV's up on your power to be at least in the ballpark.

Planning on using the Orion 2500.1 at 2 ohms to roughly have with impedance rise on music between 1200 and 3,500 obviously dynamically.

Pretty sure you've seen the amp on the dyno do more than rated and tons extra in dynamic power. Not sure if you have software that models the setup to see the curve. If you have that ability, I would be more than happy to send you the parameters to model it up.
