hardly any output on subs..

nope sub level is like 6 and the x-over setting is at 6 db out of 24 db... there is no excursion at all, they just kinda vibrate...
use the 18 or 24db xover setting. or just dont use it at all and use the amp (which i prefer) and set your gain using a -6db 50hz test tone with your subwoofer level @ +15. alpine subwoofer preout is rated at 4 volts @ +15 instead of at +0. kinda weird but eh.

and if you have a questionable ground, i suggest grounding it else where.

That sounds unique the problems u having. I would def check that ground and make sure that your getting a secure connection there. I have a pair of Orion 1200ds so Ive had some time with them. You should not have to crack your gain that high to get the output you want. I didnt have to crank that high when I had the four AA assassins 12s in my trunk.

 
anysize screw that will sufficiently hold the cable down and remembver to grind paint off the ground point. Second do you have a multimeter? i would check the voltage out of the amp. I had that happen before and it was because the mosfets were blown inside the amp.

well use the equation (can someone link to it i dont know where it is) to find out roughly what the voltage out should be on the speaker terminals and then test to see if you get that voltage out without turning gain up to high, if you dont get it, more that likely its blown.

 
How about hooking up your Orion 4004 to your subs? Bridge it down to 2 channels, and hook each SE to a channel, just to see what it does. If it does the same thing as the 1200d, then its a wiring issue or something else. The 4004 is not going to push those speakers to their xmax lol, but you just want to know if its you amp or something else.
