I spy a Kobalt compressor in the background. Kobalt FTW!

Anyway, what do you use to cut your circles? If you use a router/jasper jig, Its much easier to cut them before you double up. If your using a jig saw, get er done.

If your using a router. Here is how I do it. I cut the circle from the bottom baffle first. Then glue/brad nail the two together and run a flush cut bit in my router over it. Perfect match, everytime.

Yea, I have had the compressor for years.. a little loud but it does the job (doesn't help I'm working in a packed 1 car garage).

I use a 1" x 1/4" spiral up cut bit, jasper jig and a plung router.. then run 2 passes.

It leaves a small mark on the overlap between the 2 pieces, but cuts through the wood like butter.

Is it a direct drive compressor, or belt driven? What size tank?

Spiral up cut bits are the way to go. Ever since I tried them out one time, because of some hype, I love them and will never go back to a straight cut bit.
