The Amp was LPF@ 20hz HPF @80hz and gain was left @ 40... but when it kept recycling it was saying 80.

Another odd thing, when I hooked up my brothers amp (we bought the same amp), Lo would hit nice, and Hi wouldn't really hit at all.
I had the Gain set to 70, and the bass would cut out and then turn back on. Amp wasn't hot though.
I lowered the gain to 65 and dropped the loudness to Low and it never happened again. This was also with the HDS212, not with the Kicker sub.

That amp has a built in DSP. It's not like other amps. Use one filter or the other not both. The one you are not going to use, the HU if it was me needs to be off or as high as it can go.I set both the sub amp and the deck to 80hz for HPF.
Loudness off, head unit volume 80% of the way up, sub level max, low pass and high pass both at 80hz. Eq on flat. Amp should be low pass open, or a lot higher than80hz (your head unit took care of that already). No bass boost. Also make sure the amp is not in slave mode or something

You need to design the box based on the electromechanical parameters of the subwoofer (aka thiele small parameters) and actually graph out the frequency response along with measuring SPL output capabilities AND make sure there is no port noise or compression.
