How can I cut down on excursion? 2400RMS to HDC3 Copper

Well it seems to be doing this even at like 37hz with my 36hz tuning.
Can we see your box design? With as much port area as you had, there's a good chance your sub could have been unloading a bit too easily due to the placement of the port.

I'd say do about 1.2 cubes tuned to 38 with about 18-20 sq. in. of port and see how that treats you. With as much power as you're throwing at it, you'll need a pretty small box with a small port to help that sub load.

 
Ok I will do an out of the box test to see if it makes the noise out of box tomorrow, along with vids in and out of box. Maybe its ok, the sub is moving very very fast I cant imagine the dust cap not making noise its pretty flimsy.
Thanks for the input guys but at this point I better get more data before help. Unless someone has hdc3's and pushes them with over 2k rms and says they make no noise at all then I will suspect somethings really wrong but Ill do more testing and vids tomorrow.
I run 4 15" HDC's in a wall with an AQ 3500D on each sub. Have wired amps down to .25ohm for tones and music at comps. Well I turned my LPF all the way down to 50 and it goes away for the most part. Im satisfied with the output now but it sounds better with the Lpf up a little more, now it sounds like a type-rrr.

but did that sub ever make a strange noise or just excurt more then the others?

My wall had loading issues for a while with the top/pass sub as it had more excursion then the rest, but never made any strange noises.

If you're sure the sub is fne I'd look into a smaller enclosure, so as you suggested trying adding wood to take up volume and see if that helps.

Yes it still makes the noise out of the box but I cant tell where, just the sub in general clacks like its out of the box even when its in the box. If i turn the low pass down it can take alot more power but no top end, if i turn it up it sounds really good has the upper response but clacks very easily.
