but why not make a baffle that covers the hole front (port and all) then cut the port out with a flush bit??

Indeed. I "got" smart though... I rigged up two holding devices that hold the wood at a 90 degree angle while I screw the wood together. It is very complex //content.invisioncic.com/y282845/emoticons/wink.gif.608e3ea05f1a9f98611af0861652f8fb.gif They basically consist of 3 pieces of wood with a slot for the piece I am working with. I will post a picture sometime.

Another thing is, when the front panel sits between the top and bottom, the screws can protrude into the cutout. A problem with that is... if you dont cut your hole until after you assemble it, you have to cut through the screws with your router. I see exactly what he is doing, and there is nothing wrong with doing it that way.

Isn't that bad for the router bit?
