First attempt at using torres.......I desperately need some opinions and advice

I'm attempting to use torres to design a box for a friend......he has four 12's...his max dimensions are 41w 24h 40d and it needs to be tuned to 38hz.....2.55 per chamber, sub up port back, and two chambers......this is what I came up with in torresView attachment 26553052
port area way too small.

Enter your sub's xmax and tuning into this and you'll find out how much sq inches of port area you need

as long as your sq inches of port area is above that, you should be fine.

Something like this. You can use a lot of bracing to make the box rock solid

Will look like this but with 2 12s on each side

Instead of starting a new thread I figured i'd just post my other question here.....in my other thread I had asked about my box for my hdc3 18.....it's 6 cu ft tuned to 35hz with a 6 inch slot port, I just got my sub back from soundqubed the other day....and I set my gain with my multi meter, I set it for 1800 watts, and it's only set just a little over a quarter of the way, but for some reason it's starting to smell after about 5 minutes of playing......what's the deal? Is the port to big? or the box? I'm confused....cause i've read numerous threads of people pushing 2000 watts to it daily.....should I build a 5 cu ft box or smaller? Thank you for your input
