Its a 01 chevy malibu. I haven't had a chance to take the door panels off because I lost one of the pieces for on eof the door screws, but according to the master sheet I got at crutchfield there are 2 baffels on each door..x4 on the Dremel.
When I put my rsd components in (their 6.5's) they barely wouldn't fit in the door in the hole for the speaker. I just took my vicegrips (pliers would work fine) and bent the metal back enough to fit it in. That way if i ever sell my car i can bend it back and put in the old speakers easily.
btw, what is the car? In my first car (93 nissan sentra) it had 4x6s in it stock and when I opened up my door the 4x6 speakers were on some sort of baffle (i guess thats what you would call it). When i took them out I was able to fit in 6.5 components no problem with no modification whatsoever, even though online sites told me otherwise. So if you haven't actually physically opened the door and looked at what you could fit I would recommend doing that first.
I don't wanna go to big, I've read a few horror stories on here about putting larger than factory speakers in your door and then rolling the window down and breaking the window...However, if I go through the trouble of cutting my door, I'd opt for 6.5s vs. 5.25s.
I had to cut to go from 6.5 to 8s.
I used a jig saw and cleaned up the cuts with an angle grinder. I saw no harm in using a jig saw...unless you have a pvssy jig saw or something. I
A jigsaw with the right metal blade will cut sheet metal without a problem.
