So I'm nearing completion of the box for my DCON 10" (1 cube) and was planning on using 3" PVC for the port, but as it happens the 3" right angles are too huge for me to get anywhere near the port length desired. I am wondering - would it be a cardinal sin for me to use 2.5" pipe instead?

That's what I mean - the elbows are so damn huge I can't fit two in there for the port to double back on itself as I had intended.
Heat gun will take care of the flares.
You should be fine with a 2.5" port, if you want to put the link to the t/s parameters of your woofer I will check vent mach for you.
