MDF baffle sizing for mids

What I like to do is have about 3/4" - 1" more on the outside edges. This helps when attaching the baffle to the panel. It also helps keep the rattling down by stiffening the panel around the speaker. If you cut it too close, you might end up splitting the mdf when you install the speaker mounting screws.

Good point about the splitting. After posting, I was giving the speaker frames (ES-630) a closer look and those mounting holes are fairly close to the edge.

Now my challenge is finding the right screw diameter - the sheet metal screws that were holding the plastic housing I am replacing are too big for the speaker frame, so I am wondering how I am going to get those baffles mounted to the door skeleton without drilling new holes in the door (the last thing I want to do). Any ideas?

Is liquid nails just a high power glue? Any alternatives to liquid nails?

I could see (possibly) permanently glueing the baffles to the door skeleton... is this what you are suggesting?
