Difference between 2.5 & 3.5??

Smothering/choking, or giving the sub to much space. OR giving it the right amount... but the chance of that lil bit of size doing anything like that is small. but it depends on the sub

the bigger box will probably bottom out that sub. if you use 900 watts and a port area smaller than 45 cu" do you want louder on the mic or to the ear? cause your tuning doesnt make sense for that sub.
