i have stock 6x8's in the door replacing those with 6.5's now the problem is that the sheet metal on the door isnt a big enough opening for the speaker to fit in the space, so i understand i need to make a baffle.

so how can i make the hole bigger

Get a piece of MDF, and trace your original 6x8 speaker. Then put the 6.5" in the middle upside down so the cone is facing the wood and trace the perimeter.

Use a jigsaw to go around the edges. Drill holes where the stock 6x8 speakers are.

Finished.

And for an extra touch: use a router to round the edges.
