    Back to work. This evening much of the design was finalized- the big uncertainty beforehand was sub placement on the top of the box. I got to use some calculus on tonight's design work too! There are small details to still figure out, such as bracing and a spot for the bus bars- this stuff I've mostly got planned out in my head.





    I would have liked the subs to be farther apart for better cosmetic appeal- but the battery boxes restrained this. Everything is a trade off in the design; a delicate balance between performance and cosmetics. When it comes to sacrifices, performance has priority. Any experienced shop can make things look pretty.

    Over the next few days much work is still required in order to meet our Thursday deadline. Tomorrow will be a 14 hour day.

    Today.....

    1. Odd shaped piece of wood. Started with:



    And ended with:



    2. Amp rack. Had to drop the sides in order to fit the larger than plan amp.



    3. Cut out a brace:



    4. Box was put together in the vehicle. The base and port assembly were put together in the vehicle, followed by the side pieces and amp rack.



    5. Braces were installed.



    6. Battery fit was checked. It fits!





    7. Power wire was ran.

    Made some good progress today:

    Box is contoured to car:



    Right side of top:





    Plywood here was used because it can bend more. There is about a 1/18 to 1/16 gap that the plywood must bend into.



    Back pieces done. Bondo will be used to fill in the gap.



    Now to work on the other side of the box.

    Building the bus bar array:





    On the back I used T-nuts. These are preferred over taping the copper because copper is soft and thus not much torque can be applied to the securing bolt- high contact pressure is highly desirable for any electrical connection to reduce resistance.



    Then a board went over these T-nuts to seal the box.



    The front piece of the box started like this:

    After being wired:







    The sub box will be filled, sanded, and painted next week. The wiring will also be cleaned up.
