View Full Version : The Saturn: Death-Horn Build/Addition (10kw+)

I think its about that time :)
Im going to be building a horn ontop of my current enclosure upto the b-pillar, continuing the top of the horn upto the windshield as the ceiling to make one, smooth surface from the port to the windshield. I also eventually plan on tearing out the front of my box to remake it to fit (8) 10" Fi Q's...I'll need more coil for a beast that may be heading my way :D
All of this should bring my new enclosure specs to approx. 10.2 cubes net, 200 sq inches of port area, and should bring the tuning to ~27-28hz ;) :D
I also plan on adding batteries in the trunk and the sides of the horn aswell...lets just say the satty will be rolling on over 10kw... I will be ordering beefed-up springs for the rear suspension aswell.

Got the front, top piece made for the ceiling...predrilled the holes and got to foaming and realized im dumb and didnt want the normal-expanding foam under my sunroof so I pulled it and got the window stuff to just seal around it...

Got some final touches with some caulk to seal up the sunroof well...dont want leaks once I have the inside covered and sealed...

Question, it appears the way you have done it, that the sunroof is no longer functional so why not just pull the sunroof and well up new sheet metal up there and do body work and make it appear as it never was there?

Cool. So when tuning the port you calculate to the throat of the horn right?
Working on a top-secret build myself this spring.... Camry is dead and I picked up a Jeep Cherokee. I must say the accoustics in that body style are far suppieror to a sedan. Running Fi BTL 18" now off 2 channels from the Zed Leviathan and it is allready quite loud.

I should have the horn finished up, new amp in, and a handful more batteries but I dont know if the subs will be here and installed by then...over 2 grand in subs wont be a small order to be making ontop of the amp and batts as it is...may be a little while for the subs so it'll be pretty far along by then but the amp will be turned down quite a bit so i dont shred the 18s apart, I still need to keep them together to sell lol

And that instant bond holds them strong...I could rock my car back n forth holding onto one and it didnt budge.
I may not have a ton of progress for a while because I will be needing the rear window pulled so I can make a scaffolding of sorts over my trunk to be able to lay down and fiberglass from the port overtop these ribs and add plenty of layers for stength and sand it all smooth before I continue...I also have a few boxes to make.

Yea, Im having a glass place remove the rear window...im going to paint it and work more on the enclosure through the rear window will be a ton easier...then im going to have them put it back in and i will also be blacking-out the rear side windows too

It was fantastic. Everyone hates on them but its usually because they have half-@ssed electrical setups and expect the world out of them. But ive loved every second with this amp.

The clamp holding up the trunk lid always kills me lol, guess its nessary with the trunk spring rods removed or whatever they called. Nice progress.

Yea, the xxx10k is sold. And progress cant happen really until this weekend after the rear window is pulled so I can finish fiberglassing the lower hump and continue with the panels and fiberglassing those.

Thanks guys, wish I couldve gotten work done this weekend but the guy whose going to pull my back window couldnt due to easter. So it'll come out within a couple days, hopefully tomorrow (monday) and hopefully the weather cooperates so I can get some real work done :)...I should have a nice chunk of work done every evening.

Get you some piano wire and get that sucker yourself. Just stick it through the gasket, and have someone pull on one end while you pull on the other. Guitar string may work as well.

I'm there now and you just warn somebody in 10-15 years, nobody did me that favor. I'm doing it to you now.

Well, my dad will be 50 at the end of April.
But im not quite sure what youre saying...? I wont regret spending thousands on this. Ever. If thats what youre talking about.
And how will my back be fried and i'll be out of work..? Im sort of confused by what youre saying, I guess..
Plus 2012's on the way, so no need to worry about being 50 :)
And honestly, whats a couple grand here n there over the course of a lifetime...? that's just a drop in the bucket..i'll gladly spend my worthless money for something i want/makes me happy.

I'd be more worried about scratching the paint with wire. The wire is not the safest thing in the world to use either, most of the time when I'm using it at work it will get a kink if pulled wrong and it will snap. They can take out a eye very easily when the snap or cut your face up haha. I'd rather use cole(sp) knifes.

Nah you can't break it with the wire unless you lift up on the glass, you will scratch your paint to **** though if you do it wrong. Also you would need the poly urethane and a razor blade to trim old glue off if you decide this route. I can send you what you need if you cover shipping :)

Got two ribs put in at the front of the horn. At the front the sides will slant slightly like you can see, just trying to keep the basic contour of the car and make the opening as large as possible.

Still a bit shotty on even'ness but its getting there...more tomorrow, the bottom hump should be done and the back piece mounted and reinforced/glassed from behind if weathers nice...
And the side pieces arent lined up with the vertical pieces because im going to glass over to the pillar pretty drastically and that will fill the gap in :)

Hope that you never get pulled over in the DYT.
When we walled off Jason's caprice, we painted his back glass and rear side windows black. Few weeks later, he got pulled over in Beavercreek I think. Wrote him a ticket, and he had to show proof of removal too. Ended up getting a new car anyways, and this car was decomissioned so it didn't matter. lol.

no i completely agree with you there:( **** this plastic **** my friend had the same as you great car took quite a beating. but i got this for very cheap and it was in awesome condition and very low mileage so oh well the tunnel should hopefully make up for it

Hope that you never get pulled over in the DYT.
When we walled off Jason's caprice, we painted his back glass and rear side windows black. Few weeks later, he got pulled over in Beavercreek I think. Wrote him a ticket, and he had to show proof of removal too. Ended up getting a new car anyways, and this car was decomissioned so it didn't matter. lol.

i got a ticket for tint once, it was reduced + show proof of removal. i paid the full price, and never showed proof, and i still have it to this day. ive been ticketed after that as well and they never asked why i didnt take it off.

Yea, the sides will be almost entirely glass but I may put a few birch supports along the way but theyre going to be very thick and solidly glassed :)

Here's a better look at the window with it cleaner and I brought the horn in a bit with a few layers of mat over a layer of cloth cloth...will continue to build overtop of it and continue the flare upto the front of the box/b-pillar

Thanks guys :) And I learned quickly that you cant just brush upwards..the resin runs down the handle and gets everywhere...so going at as steep of an angle up against the ceiling as possible worked best...barely got on me after that. But I did have a few evenings of melting gloves and curing resin on my forearms...that was just grand.

Thanks guys. And im looking for mid 150's out of this when done but the main goal is a 49.9 bassracer. Which it could almost do a solid 148 bassrace run before so more than double the power, the horn, more than double the battery backup and more cone area should do the trick im thinking ;)

Thanks guys :) I used my last bit of resin today layering the side more and expect my 2 more gallons I ordered tomorrow to hopefully have time to fill that top gap and layer a bit more before a competition saturday where I can test this out as far as finding a rough peak etc on this power (still have the 1k hooked up so huge numbers arent be expected)

In the original post I believe I said all of the calculated specs lol but I predict ~28hz tuning once the 10's go in...with 10.3 cubes net and still the 200 sq inches of port area (a bit large on port area but should be fine with how much drag the port has with the turns etc)
And this isnt a true horn...more like a very large flare on a ported enclosure, so its basically just adding a chunk of port length onto the existing enclosure and funneling everything forwards + cutting off a bunch of airspace in the rear area

Metered a 145.5 @ 40-43hz today with the Crossfire 1k which was about what I was thinking...going to get the other side of the enclosure/horn sealed up and hopefully a nice little gain from that and some sanding/filling.

Also are you building these seal pieces to simply mould right into the horn with glass?? Like this in the pic?? Im curious how your gonna tuck it into the door seal or something?? Just curious as I have a wall build coming up and that seams like a good way to seal the sides

Go back and check out the other side's seal...thats how I plan on doing it lol. I attached it to the cars rubber seal with a silicone adhesive and then fiberglassed over to it to form the seal, like you discribed (i think, minus the tucking into the seal part)

Yea, theyre rounded. And I have 2 more gallons to run through just building up the sides and ceiling :) theyre going to be very strong and I probably will get small ropes to run along points to put curves in the glass on the backsides for more strength. And then I plan on deadening the backsides with spectrum but havent finalized that thought yet

Thanks guys, and it'll be painted black with a slick coat of clear resin over it all :) And so far it performs very well. 145.5 @ 40hz legal off of the crossfire 1k I have on the omegas, moves lots of air and is very aggressive on the lows...so, many times the power, more cone area, and everything smoothed and sealed off may get me somewhere lol
Come borrow my electric sander. :)
I have 2 lol, just hand sanding that curve and some into the flat areas

'Twas in looks, a giant coffin made of a bubble solar roof 4'x10', there was neon lights under all the side bubbles. Roof was completely cut out so you could stand, it had even once had a stripper pole. Skulls, arrows,text that said "fantasy zone" by the side entry. Was originally built and rented as a disco in back of a hearse limo. Chasing leds on parquet floors, etc. Laying on the floor in back and looking up it was just like laying in a coffin, inside were mirrors and velvet. Fog machine, lasers, bubble machine, a rolling party. Stupid me quit drinking within the first year I got it and all of a sudden it wasn't so fun driving around with a car load of drunk friends! Kept it 4 years. Got pulled over a lot by curious cops, some recognized its pimp potential and when my license was suspended for child support arrears, one who pulled me over hoped to seize it from me. He used to drive by my house daily and park up the street if he saw me washing or wrenching it. Funny, his beat was 6 miles away. Many people got just stupid around it, one guy followed me about 100 miles on a trip home from Vegas, staying in my blind spot, just staring.

Had two sound systems , front setup would have been very competetive in IASCA pro 601+ SQ in the day. Spent 2 months on the mids in the kicks alone, 8s where the cowl vent air enters with birch ply pre-glassed then rivited with aluminum extrusion inside, glassed together again then fully lined with modeling clay then coated with sikaflex to keep the clay in place. Veritas aluminum horns on piano hinges under the dash attached to the now unused vent sliders for angle/height adjustment. what made it was the sheer size of the front cabin and speaker placement, the 8's were same distance to listener as the horn driver outlet almost to the inch.

You can see the 8's up in the kicks, I had to cut out the old rusted floors here.
Pair of 15's built into a bench seat directly behind driver seat with base and 4 sides jacketed with 3/4" of silica sand I called the "dead box" as it looked like a coffin and the sand jacket, used in mansion A/V systems, has the unique properties of isolating the sub's mechanical movements from the vehicle structure eliminating all buzzing and rattling inherent to motor movement, with simply air pressure being felt. It's really cool if you can do it but not many people want 3-4 hundred pounds of enclosure to tote around.
But anyway sorry to distract from the thread, I do want to comment on saturn owner's reply.
I felt as you felt, that what I wanted at that time was what I would always want. I more or less got it, but things around me, and I, changed and what I wanted at 27 is not even in my rear view at 47 let alone in front of me. I still like to bump a little- in fact the 15's from the hearse are in my Honda Passport now, in a modest system loud enough to cause hearing damage. However we know you don't get back what you put into this stuff and where even stupid people could find work to support themselves in the early 90's we're now seeing savvy, hard working folks ending up on the street pushing shopping carts and this is here to stay. Had I put the money I threw into just one of those cars in a wiser place I would feel much better now, and when you are near 50 "cool" or status is not defined by a slammed 64 with switches but a house mostly paid off so nobody can put your old *** on the street.
And physically having to get bumped from your living situation is tolerable at 27. Most of us who worked for a living AND burnt the midnight oil on our rides, well you WILL be nearly disabled by your 50's compared to today. Even barring accidents and staying in shape.
I, like you, simply could not believe the things I took for granted doing and were easy, would be painful and quickly tire me out in 20 years
Just prepare for all that and remember everything we do, well the last generation pretty much went down that road. Once in awhile we yell back to ya telling you there's a hole to steer around if you can.
I'll some back around to see how that bass horn works for ya, looks very good so far.

I used it for the detail sanding at the mouth of the horn, I had 2 sanders with me that I was mostly using lol
And more bodyfiller and then milkshake'd most of it...I didnt continue the milkshake over because there were parts that still needed more sanding and a little fiberglass built up..

Looking very good so far. After just building door pods for all 4 of my doors, I can appreciate the amount of work that goes into glassing anything, especially this large. This may have been answered but how do you calculate the tuning for this horn?

The 'milkshake' I was talking about is just when you mix resin and body filler together. It's used to paint over the surface, filling imperfections and also 'settles' like a liquid so it helps level-out the surface (obviously not really the case on vertical surfaces)
As for calculating the tuning, its still very similar to calculating a normal ported enclosure but you have to mark a point where its most likely to stop acting as effective port length and simply just be a part of the environment ahead. In this case I calculated the effective port length stopping a bit back from where the bottom hump flows into the top of the enclosure. So as the enclosure sits right now with the 18's in it I would probably say im around 27hz tuning and once the 10's go in they will fill up more airspace and raise the tuning to around 28hz as far as I can see, im pretty confident its not far off from those numbers.

I can understand you not taking the subs out while doing all this cause it can be a huge PITA, but isn't there a chance that the fumes of the resin might damage the soft parts? What about the sanded off bondo getting into the gaps? Awesome job so far, you really make me wish I had the time and money for this.

How rigid is that fiberglass? I'm thinking about using it in my build to two sections of the inside of my wall, but don't want that to be a weak spot. I was thinking it should be fine after a chit ton of layers haha.

O ok. I have been debating on just cutting up some of the mdf I have left or glassing it. It's where the front part of the box connects to the rear, and the way it's set up following the floor makes it a funky angle...I figured since I have access to the mat that is used to make the hulls of boats, maybe I'll put it to use. Or maybe just HD mat if they're out. I was thinking about layering it until it is about an inch to an inch and a half thick. The spots are only about 5"x37".

DEFF more beefyer then the dd z-se the dd z-se looks similar but the aq20k have another set of 1/0 power and ground inputs as well as another set or rcas and about 8 inches on the dd i guess you could say its a dd z-se on steroids ! lol

Hey everyone, I came back here briefly to check out everything and sorry I havent gotten back to this thread.
The long and the short of it is that Ive been laid-off for 3 months now and had to sell the 18" omegas to make due. I still have the 20k, I will never sell it in the foreseeable future and I have really had my sites on 10 10's in a 4th order as soon as funds become available...and of course it will be low as fawk :fro:
I also plan on (further down the road) adding a 2nd 20k when funds become available and either adding batteries or converting to 16v along with upgrading subs to take the power...at which point I think the saturn will be at the peak of it's life and it will be a 2nd car and driven little to preserve it (probably driven once a week or so and to comps etc)...it just clicked over 196k miles yesterday and still purrin along though :)
I'll keep everyone informed but since the lay-off there hasnt been too much going on with her other than the 20k being out and my 15" tc9 being put in seeing around 13.15ish cubes net on my crossfire 1k lol...sounds great but, as youd suspect, can bottom-out in a heartbeat.
When real stuff happens I shall post it though :cool:

Thanks. I just had an interview with a custom counter-top place that really liked what they saw with my resume/the work I should them with enclosures and whatnot...if I land that job this upcoming 10 10s build could start soon than people people would expect :) but we shall see how this turns out...

Awesome build, one of the best I have seen in a long time my friend.
You have always impressed me with your builds though, but still, this was amazing!
***** to hear you got laid off, happens a lot in these days. At least you seem to have a solid resume, so I am sure something will be on your plate before long......and of course the finish of this build.
Cant wait to see it and glad to hear you are doing well. I havent been on here in sometime due to the mods being ban happy back in the day.

^My Dad came the 2nd day of slamology and got his first demo of the saturn...didnt last too long lol. Sorry I kept using the same song but I love the lows in it.
